Fix for axle popping out?

I have a 04 KC, OR, BT. And I have the 2” leveling kit. The driver’s side axle keeps popping out. I have searched it on here a bunch but I never really found a fix. (Besides a new $1800 diff). So I have a few ideas I wanted to see if any one has tried or if anyone has taken theirs apart and can tell me if it will even work.
I read that there is a c-clip what if you get an over sized one? Maybe even machines the grove that it sits in a little deeper so it cold compress all the way while putting it in?
Or if the problem is that the axle is actually a little short due to the lift. What if I make a ½” spacer that will go between the axle and the axle stub that is in the diff. Would that make the axle a little longer and hold more pressure to keep it in?

I dont know about the titan, But i do know that a bunch of people of ride they trucks hardcore offroad had this problem. A bigger c clip usually works to fix the problem.

Well I took the axle out. Took the C-clip off and opened it up a little more. I had to clean up the grove with a file so the ring could move easier when I took it out the ring was all the way compressed and kinda jammed in there that’s why it wasn’t holding. Popped it back in and it actually snapped in so I think its going to hold this time.

I didn't know it was possible to put on a larger C-clip. My buddy had this happening and eventualy it destoryed his front diff and had to get a new one.

I would say you could but it might take some machine work. I just stretched the ring out buy sliding it down the neck off a beer bottle. (it was already in my hand and looked like the right size and taper)

keep us updated if it hold I'm constantly worried about mine my warranty is up soon...This is one of the largest factors that makes me considering selling the truck as soon as I pay it off.

I dont know anyone who has done it yet on a titan. But if you go to alot of truck websites/offroad websites alot of people have done it to solve this problems. Most even have the part # on the c-clip posted so you can pick it up at your local hardware store.

I had that happen about a year ago. I brought it to the dealer and it was covered under the powertrain warranty, with the PRG leveling kit installed, no questions asked. A whole new front end was the fix. They were not interested in fixing the axle/clip.

I like your custom spacer idea, as all the other bracket lifts come with the spacers to do the same thing you're describing...

Interestingly enough, I was on the Trailmaster website and came across a picture of their 6" lift kit for the Titan, and it comes with the same style of spacers!!!

Well I was off road yesterday and it happened again. Climbed under it popped it back in and took it home
When I changed the fluid there were so many shavings again that I think im going to need a new diff. Is the newer diffs (05 and up) a better design? Do they have this problem? Where is a cheap place to buy one?

They did change the design after 05 (06 I think Is differnet diff). I don't know if they actualy changed anything dealing with the clip design. IMO once it happens once it will likely keep happening as something is no longer in spec. I have not had this issues on my 05 yet. Can someone explain how a bracket lift spacer will fix this problem?
